20-FOOT VACUUM CHAMBER IN 90 DAYS

1984

No existing vacuum chamber was large enough or adaptable enough to accommodate the titanium Aft Thrust Structure's scale and thermal expansion dynamics. Rockwell required a fully certified, automated GTAW system engineered from scratch — without delaying the Shuttle's production schedule.

Fabricating flexible, high-pressure titanium joints for hydrazine and helium systems required fusing Grade 9 titanium tube, 6AL4V machined fittings, and 0.015" fine wire overbraid — multiple material variations with extreme embrittlement risk if any atmospheric contamination occurred.

250 HAYNES RUDDER — WELD SCULPTING

2001

Fusing a 5" x 4" block to a 2" thick 250 Haynes surface plate created a massive heat sink. Standard continuous welding passes would invariably cause catastrophic cracking in the exotic alloy — yet all welds were required to pass both RT and PT inspection.
